Eliminating nuisance and non-actionable alarms means better operator effectiveness.

Software reduces control system alarm volumes by more than 95% achieving EEMUA 191 recommended alarm performance levels.

Rompetrol Rafinare has reduced distributed control system (DCS) alarm volumes by more than 95% using DeltaV™ AgileOps operations management software at its Petromidia refinery in Navodari, (RO). The project improved control system alarm performance, increased operator effectiveness and brought refinery alarm rates within the Engineering Equipment and Materials Users Association (EEMUA) 191 guideline recommendations at Romania’s largest refinery.

“Modern control systems provide enormous amounts of operational information, but operators need the right context and visibility to act effectively,” explained Guido Wink, vice president of Emerson’s control systems and software business in Europe. “DeltaV AgileOps helps organisations continuously monitor and improve alarm system performance so operators can focus on the events that matter most to safe, efficient operation.”

With an annual processing capacity of approximately five million tonnes of fuel products, the Petromidia facility operates a broad range of conversion units and maintains a Nelson Complexity Index of 9.32, creating significant volumes of process data and alarms. Over time, control system alarms had evolved beyond recommended best practices, exposing operators to high alarm volumes, particularly during plant disturbances. Chattering alarms also contributed unnecessary noise, making it more difficult for operators to identify and respond to critical process events. Operators routinely experienced alarm flooding, while some alarms remained permanently active under normal operating conditions.

To address these challenges, Rominserv, Rompetrol’s engineering and maintenance services provider, collaborated with Emerson to improve alarm quality and reduce nuisance alarms across the refinery. The team implemented Emerson’s DeltaV AgileOps software to provide continuous visibility into alarm performance, including average and peak alarm rates, recurring alarm sequences and time spent outside recommended operating thresholds.

DeltaV AgileOps software captures alarm and event data directly from the DeltaV Distributed Control System which operates the plant, enabling engineering teams to identify high-frequency alarms, stale alarms and nuisance ‘bad actor’ alarms responsible for disproportionate alarm activity. Using performance dashboards and historical trending tools, refinery personnel evaluated alarm behaviour during steady-state operation, start-up conditions and process disturbances, while validating proposed changes to alarm limits, priorities and suppression strategies against actual plant data.

As a result of the project, the refinery reduced alarm generation from more than two million alarms per month during normal operation to fewer than 50,000 alarms per month. According to EEMUA 191 guidelines, operators should receive no more than one alarm every ten minutes during steady-state operation.

“Alarm management plays a critical role in maintaining safe, efficient refinery operations,” said Nilca George, process engineering director, Rompetrol Rafinare. “The continuous alarm performance monitoring and analytics provided by DeltaV AgileOps has significantly reduced operator alarm burden while improving overall operational awareness. The resulting system is more stable and better aligned with actual plant conditions, enabling operators to focus on meaningful alarms and respond more effectively to process disturbances.”

The implementation also improved long-term visibility into control system performance through automated alarm and event reporting. Existing historical alarm and event retention was extended – from approximately four to five days to nearly two months – enabling more effective analysis of recurring issues and supporting better-informed maintenance and optimisation decisions.

Moisture in ethylene!

Michell Instruments’ QMA601 process moisture analyzer has been selected by a major European manufacturer to monitor trace moisture in ethylene at point of entry from the supply pipeline.

After a year-long trial at the plant, Michell’s QMA601 quartz crystal microbalance moisture analyzer was shown to be measuring within specification throughout with no adjustments needed. The QMA601 with its QCM moisture sensor is a good choice for this application because it offers several advantages:

  • Ethylene will not polymerize on the quartz crystal sensor.
  • The sensor does not suffer from the interferences as its response is specific to the water molecules in the ethylene.
  • Unlike all other moisture analysis techniques, quartz crystal microbalance technology operates on a non-equilibrium basis which provides some of the fastest response speeds possible.

There is approximately 495 km of ethylene pipeline in Germany, Belgium and the Netherlands. This pipeline connects ethylene producers and consumers, providing an infrastructure for the petrochemical industry in these countries. Because of its highly flammable nature, Ethylene needs a special permit if it is to be transported in any other way.

Ethylene is an important chemical used for many petrochemical processes, such as the manufacture of polythene – so important that it is supplied by the producers to some European users via a pipeline. As with many other chemical processes, moisture must be kept to a minimum – in this case less than 10 ppmV. Quartz crystal technology has been proven to be fast, accurate and reliable in applications far dryer than the 0 to 10 ppmV range required for ethylene purity monitoring.

The QMA601 has global hazardous area certifications and is available with a full range of sample conditioning options.

Petrochem event in new venue!

PEFTEC 2019 is a specialist event focusing on the testing, analysis and monitoring of gas, downstream oil products, chemicals and petrochemicals. With a comprehensive programme of conferences, seminars and an international exhibition, it will provide the latest guidance on regulations, methods, standards and technologies for analytical chemists, process scientists, researchers, academics, process operators, regulators, consultants, laboratory personnel and environmental managers.

This year the event, the 3rd international conference and exhibition on testing and monitoring in oil, petrochemical, refining and environmental applications, will take place on 22nd and 23rd May at the Rotterdam Ahoy exhibition centre (NL).

It has been expanded to include a full Process Analysis Conference, as well as the hugely popular Analytical Conference, and a full programme of technical Seminars.

The PEFTEC Analytical Conference will address the latest analytical techniques with a plenary on the first day by one of the fathers of Petroleomics and Director of the Future Fuels Institute at Florida State University, Ryan P. Rodgers. The plenary on the second day by Eric Little, the Chief Data Officer of Osthus, will address the hot topic of ‘Big Data and Big Analysis’.

The Process Monitoring Conference will include a plenary lecture on the latest developments in process monitoring by Alison Nordon from the Centre for Process Analysis and Control Technology (CPACT). This will be followed by sessions featuring a wide variety of the latest monitoring techniques

The new larger PEFTEC Exhibition will provide access to innovation from over 250 world-leading companies, many of which will be providing technical seminars during the event.

The exhibition will offer a fantastic opportunity to not just see the latest technologies, but to discuss them with experts and meet with potential suppliers. This is vitally important because face to face meetings provide an opportunity to build trust, and people that visit exhibitions often remark that they found something they didn’t know they were looking for. Many of the exhibitors will unveil new technologies at the event.

The Industrial Methane Measurement (IMM) Conference will run alongside the PEFTEC event, with delegates from both events sharing the ability to peruse the PEFTEC exhibition.

Methane is an important Greenhouse Gas (GHG), absorbing significantly more energy than carbon dioxide for example, so it performs a major role in global warming. Furthermore, atmospheric methane concentrations rose during the decade from 2006 to 2016, so there is major concern about the sources of this increase and also with the monitoring methods. The methane measurement conference was therefore created to provide an opportunity for experts from around the world to share their experiences in the detection, monitoring and mitigation/prevention of methane emissions.

IMM and PEFTEC 2019 are a ‘must go’ event for anyone involved with analytical chemistry, quality control, research, process development and control within the oil, gas and petrochemical sectors. Entry to the PEFTEC Exhibition and Seminar programme is free of charge for those who pre-register here.

Monitoring pump seals!

In a move to further strengthen its good manufacturing practices (GMP), petrochemical manufacturer, USA-based Monument Chemical has installed several Falco fixed continuous photoionization detectors (PIDs) from Ion Science. Chosen for its humidity resistant design and accuracy, the high performance instruments are monitoring pump seals for potential leaks of different grades of solvents in the C6-C9 total aromatic compound (TAC) range.

Headquartered in Indianapolis, (USA) Monument Chemical serves the speciality chemicals industry with locations in the heart of manufacturing hubs in the US and Europe. The company produces a variety of solvents, intermediaries, speciality fuels and other products, as well as industry leading custom manufacturing services.

False alarms on its lower explosive level (LEL) sensors and the need to improve its GMP prompted Monument Chemical to purchase Ion Science’s Falco fixed continuous PIDs to ensure reliable and accurate monitoring of potentially dangerous levels of combustible gas or solvent vapour, expressed in parts per million (ppm).

Steam quench around LEL sensors often causes false alarms even where no event has occurred. Offering the ultimate in safety, Falco eliminates false readings found with other competing PID technology.

Unlike some facilities that are legally required to have leak seal detectors based on the type of pumps in use or within areas of concern, Monument Chemical wanted to further improve the monitoring of pump seal leaks as part of its GMP programme.

Keyton Payne, Manager of Regulatory Affairs and Quality, Monument Chemical comments: “My background in industrial hygiene and experience of the PID technology market meant I knew that LEL detection on our pump seals could be improved using an alternative fixed continuous gas detection solution.”

Ion Science’s Falco boasts fast response times and several innovative design features. The instrument’s ‘typhoon’ technology prevents condensation forming on the sensor and removes the risk of the system short circuiting - making it ideal for use in high humidity and harsh weather conditions. Simple to operate, Falco has an externally located, intrinsically safe sensor which facilitates quick and easy servicing without the need for a hot work permit.

Keyton continues: “When assessing the potential hazards involved in our day-to-day operations it became evident that Ion Science’s Falco fixed PID was the perfect solution for our application. We were particularly impressed with the instrument’s patented humidity resistant fence electrode technology and ability to work continuously in condensing atmospheres.

“The operations team were concerned that a more sensitive reading in parts per million (ppm) would lead to further false alarms. However, since experiencing the unit’s performance, they have been very impressed by its stability.”

The Falco PID incorporates Ion Science’s patented Fence Electrode Technology which virtually eliminates the effects of airborne humidity and protects from contamination. This advanced feature ensures ultimate reliability and accuracy in the field, while reducing drift issues and extending run time.

Falco utilizes a diffusive sample technique resulting in less contamination issues compared to pumped systems, reducing lamp cleaning and servicing requirements. Pumped models are available for applications where a sample needs to be drawn to the unit.

There are eight models in the Falco series offering detection ranges as low as 0 - 10ppm with parts per billion (ppb) sensitivity or as high as 0 – 3000 ppm.

The Falco is operated via an intuitive user interface with OLED display and five magnetically activated LED switches – up, down, left, right and enter – which are back lit to help confirm the correct button is being pressed. For added convenience and ease of use, brightly coloured red, amber and optional pulsing green status indicators are clearly visible in sunlight allowing checks to be conducted from a distance of up to 20 metres.

Talking about the benefits of the user interface, Keyton adds: “We really like the visual display with green, amber and red indicators. Basically green is a ‘no leak’ status of the pump seal while red shows a ‘leak’ is present. This feature gives operators the chance to visually check and verify the status of the area for potential leaks from a good distance without being inadvertently or unknowingly in the hot zone.”

The Falco PIDs send data back to the DCS every minute. The DCS software allows Monument Chemical to monitor trends and identify potential problem areas on a plant wide basis.

The Falco’s flame and explosion proof enclosure is certified to EX d IIC T4 II and the external sensor to EX ib IIC T4 Gb II. A 4 – 20 mA analogue output enables Falco to be easily integrated into a DCS control system to give warning or control of high VOC levels in the working environment. Two relay outputs means it can be connected remotely plus RS485 output with Modbus protocol included as standard allows the instrument to be connected to a network.

Keyton concludes: “The Ion Science sales and technical support team was always available to answer questions and provide the help needed to set up and calibrate the PIDs in a very timely and concise manner. As a result, we would rate the service as excellent, easily a 9 out of 10, and happily recommend the company and Falco to other petrochemical businesses.”

Analysers for petrochemical complex in Oman.

Yokogawa has received an order to supply an analyser package solution for the Liwa Plastics Industries Complex, which is being built for Oman Oil Refineries and Petroleum Industries Company (Orpic), a company owned and operated by the Oman government.

The Liwa Plastics Industries Complex is being built in Sohar, on Oman’s northern coast. This package order is for 15 analyser houses and associated analysis systems consisting of process analysers and sampling instruments. The client is a joint venture between Chicago Bridge & Iron Company N.V. (CB&I, a major US construction company) and CTCI Corporation (a major Taiwanese engineering company) that is responsible for the engineering, procurement, and construction (EPC) of an approximately 800,000 ton per annum naphtha cracker and related utility facilities at this complex.

The analysis systems for this steam cracker and its off-site utility facilities will rely on the GC8000 process gas chromatographs to separate mixed gases and volatile liquids into their respective components and measure their concentrations.

A total of 75 GC8000 units have been ordered, and this is Yokogawa’s largest single project order to date for this product. Yokogawa Electric Korea will have overall responsibility for analyser house fabrication, system integration and site commissioning services. As both Yokogawa Electric International and Yokogawa Europe Solutions B.V. have extensive experience in constructing analyser houses, Yokogawa Electric International will manage the engineering, delivery, and commissioning of these  solutions, and Yokogawa Europe Solutions B.V. will provide project execution support. The analyser houses will be delivered by the third quarter of 2018, and the Liwa Plastics Industries Complex is scheduled to start operation in the first quarter of 2020.

It is believed that Yokogawa won this large order because the customer highly evaluated the company’s advanced knowledge of gas analysers and liquid analysers, expertise in the construction of analyser houses, and track record in supplying gas chromatographs to oil refineries and chemical plants all around the world. In recent years, there is an increasing need to improve product quality in the oil, natural gas, petrochemical, and chemical industries by using gas chromatographs for analysing gas components. Backed by this order, Yokogawa will expand sales of its GC8000 and other process analysis solutions, grow the process analyser system integration business, and help customers improve the quality of their products.
