Robotics lock the door!

METAL LS is a Bulgarian manufacturer of door locking systems, door and window handles and building hardware. They started planning the new automated assembly of door locks in 2019. The robotic systems that the company already used for other applications were too large for the planned production site, so the new solutions needed to be as compact and precise as possible, in addition to being state of the art.

Door and security locks are precision parts with standard dimensions and components stipulated in DIN standards. Therefore, quality and precision were especially important deciding factors for METAL LS. In addition, the robots needed to achieve high productivity, assembling between 10 and 14 locks per minute. The company also needed a high level of flexibility from the solution and the possibility of retooling so that they could reuse the same system to produce different types of lock in the future.

Following a comparison of various manufacturers and products, METAL LS opted for a robot system from Delta. It was the only manufacturer to offer a complete solution including programmable logic controllers (PLC), a human-machine interface (HMI), servo systems and robotic arms with Machine Vision.

Jason Wu, Field Application Engineer at Industrial Automation Business Group, Delta Electronics EMEA region, is very happy with the successful collaboration: “With our broad portfolio of IA products, we are able to offer our customers powerful full-range solutions from a single source. Our teams of experts will support clients in implementing the specific project requirements, no matter whether the clients are in the food, drinks, packaging, electronics or automotive industry.”

For implementation of this project, METAL LS and Delta collaborated to develop a custom workstation for assembly of the mechanical door lock components. The main part of the system comprises a rotation table, on which seven six-axis DRV90L7 articulated robots are installed. The robots are capable of extremely precise, quick movements and feature a hollow wrist that allows them to be easily combined with the correct tool for each production step. The DOP-115MX HMI is used to visualise all processes and enables the user to select various receipts for different locks via a touch screen. It also displays system information and alerts or alarms. The AS300-series (AS324MT-A) PLC monitors the assembly line, controls the ASDA B2 servo drive and communicates with the servo drive on the rotating platform. Two DMV2000 Machine Vision image processing systems equipped with cameras are installed to localise components on the conveyor and send accurate signals to the robot allowing it to pick up and assemble the parts. The AC servo system comprising ASDA-A2 and ASDA-B2 drives as well as ECMA motors ensure that the robot arms are positioned precisely and that high productivity can be maintained.

A few adjustments to the parameter settings were sufficient to quickly overcome initial communication problems between the PLC, robot and the Machine Vision system. The careful preparation and system configuration carried out by the Delta team also ensured that all of the Delta industrial automation (IA) products were soon integrated into the production processes.

All stakeholders are extremely happy with the progress made in the project. Alongside the quality of the compact robotic system, METAL LS is particularly happy with the sound advice and customer service it has received from Delta. With many different production sites and teams throughout Europe, Delta is able to provide all of its customers with the support they need, when they need it. The project was kicked off when the Field Application Engineering (FAE) team arrived on site to support construction of the assembly system together with Mechatronics, Delta’s Bulgarian partner. The assembly system is still undergoing tests, but initial results are already showing improved productivity and performance.

Ensuring top quality cotton swabs!

Smart Manufacturing Integrates Machine Vision and Industrial Robots

Many people cannot imagine a day without using cotton swabs. Behind such a small product, there is extensive know-how from production to packaging. Since the unit price is relatively low, the investment in time and resources is highly sensitive. To optimise results, the cotton swabs must be quickly placed into a package in order. This is a challenge for traditional manufacturers that mainly rely on manual labor.

Yet another challenge, is that there is an ever increasing shortage of manpower in the manufacturing industry. To enhance productivity and maintain a consistent product quality, many manufacturers adopt automated equipment and processes. On top of that, smart manufacturing is becoming an unstoppable trend. To prepare for this new era, building highly automated production lines has become a necessary move for the future.

Delta recently built a cotton swabs’ automatic inspection and packaging solution for a packaging partner working with a cotton swab manufacturer. The solution integrates a vibration bowl, conveyor belts, industrial robot, and machine vision for an all-in-one automatic machine. It improves overall performance with higher productivity and longer runtime. In addition, the adoption of machine vision avoids the inconsistencies of manual inspection and ensures product quality.

The solution includes the High-Performance Slim PLC DVP-SV2 Series that delivers cotton swabs from a vibration bowl and transfers them to the inspection spot under the Machine Vision System DMV2000 Series. The SCARA Robot DRS40L Series then tracks the conveyor and picks-and-places the qualified ones into the case in a set order. While the robot sends a signal to the PLC for counting, the pick-and-place movement stops when it reaches the set number. The PLC controls the positioning cylinder to switch to a new case and enable a smooth process for packaging and inspection.

Delta cotton swabs automatic inspection and packaging solution provides the following benefits and advantages for the manufacturer and users:

Automated production line enhances productivity
The automated production line integrates the 10.1-inch Widescreen Ethernet HMI DOP-110 Series, High-Performance Slim PLC DVP-SV2 Series, and SCARA Robot DRS40L Series. It extends runtime and enhances productivity.
• Machine vision maintains consistent product quality
Unlike manual inspection, the Machine Vision System DMV2000 Series avoids distraction and can quickly and precisely detect defects and maintain the consistency of product quality.
• Quick pick-and-place ensures the package counts
Delta’s SCARA Robot DRS40L Series quickly tracks the conveyor and sends signals to the High-performance Slim PLC DVP-SV2 Series to count whether the quantity of cotton swabs has reached the set number, and ensures the accuracy of each case.

Delta’s cotton swab automatic inspection and packaging solution integrates PLC, machine vision, and industrial robot in an all-in-one machine. It decreases the need for space and is capable of quick and precise packaging. Besides, it helps users overcome labor shortage challenges. The solution is highly automated and flexible for industrial 4.0, which may help users embrace the potential and opportunities of smart manufacturing.

Cool cows!

Livestock production is a challenging business. Farmers are under continuous pressure to sustainably deliver quality fresh produce while meeting aggressive pricing demands. Simultaneously, consumers are increasingly concerned about the welfare of the animals they consume. Animal welfare is important for dairy farmers too, but their key challenge is satisfying those needs in a manner that is affordable at acquisition and during operation.
The Cyclone 360 from Bioret-Agri provides a unique, energy efficient ventilation approach for dairy farmer’s barns.
Cows in barns require proper ventilation to support their well-being and avoid illness. Large fans hung from the roof help to dry the floor and lower humidity while also removing odors and gases produced by the livestock’s urine, manure, and breathing. This reduces hoof and udder hygiene issues, even in the winter months. During summer, excessive heat can result in cow discomfort, leading to lower reproduction efficiency and reduced milk quality and production. Ventilation systems increase airflow over the cows, reducing the risk of heat stress.

The established supplier Bioret-Agri has been supplying farmers with innovative animal comfort products since 1983, with a particular focus on dairy cows. When mounted in the barn’s rafters, their ventilation system is unique in delivering 360° of airflow, reducing the heat stress on cows (pic above). To further improve the product and reduce power consumption, they were looking to move from an induction motor (IM) to a permanent magnet (PM) type. This required a suitable motor inverter.

The original IM-based solution only offered a simple on/off control. The move to a PM motor provided a chance to add variable speed control that responded to the temperature in the barn. This would ensure that energy consumption was kept to a minimum and ventilation noise would be held at the lowest possible volume. With barns reaching up to one hundred meters in length, multiple ventilators can be installed along the roof’s length. Therefore, the motor inverter solution selected would need to be capable of communicating with the other ventilators to ensure a uniform airflow throughout the building.

Having reviewed the application requirements, Delta’s team of engineers proposed the ME300 Series from its broad portfolio of motor inverters. It was ideally suited to the 2.2 kW electrically commutated PM motor selected, supporting the maximum target speed of 1,800 RPM. This compact vector control drive has been reduced by 60% in volume over previous generation drives, enabling it to be easily integrated into the Bioret-Agri Cyclone 360 ventilator. The screwless design of the terminal blocks simplifies manufacturing, while its built-in Class A (C2/C3) EMC filter saves both space and the procurement of additional parts. Thanks to its optimized hardware layout and anti-pollution design, it was also ideal for resisting the dust and fibers prevalent in barns.

“This has been an exciting project, much different from the typical industrial applications we usually address,” said Jean-Charles Cuzin, Field Application Engineer at Delta Electronics. “Covid added to the development challenges, but resourcefulness and dedication by the team ensured we overcame them.”

Yannick Daubelcour, R&D Manager at Bioret-Agri said, “The professional support provided by Delta Electronics and the local partner, allowed us to meet our design goals. The Cyclone 360 remains an innovation leader in barn ventilation systems, and this latest design improves animal welfare by being quieter in operation and lower in energy cost.”

Like many recent projects, Bioret-Agri and Delta faced challenges during the development of the Cyclone 360 due to restrictions imposed by Covid. The ME300 can be parameterized to match the motor being driven. However, without direct access to the motor on-site, the Delta team was forced to remotely undertake the required system optimization. User control is implemented with a simple on/off signal, while a single output indicates any system errors. Ventilator speed across multiple Cyclone 360s is synchronized via an analog output that links to each subsequent ME300 motor inverter.

UPS for tile manufacturer.

Peronda, a leading Spanish ceramic tiles manufacturer, has chosen Delta’s high-efficiency Ultron DPS series Uninterruptible Power Supply (UPS) to protect their mission critical applications.

The project of the replacement of Peronda’s UPS was born after an efficiency and comparative study of 3 installed 200 kVA UPS vs Delta’s Ultron DPS 200 kVA UPS with real measurements in Peronda’s facilities. The installation of the new Delta UPS improved the current performance from 90% to 96% and a considerable improvement in the input harmonic distortion (iTHD) due to the patented three-phase PFC system, which achieved a very interesting TCO for the customer with a payback in less than two years due to energy efficiency.

The strengths of Delta’s UPS were the DPS series technical characteristics focused on the industrial world with a very wide input range, and Peronda’s performed tests at Delta’s facilities in Madrid which were very satisfactory.

The UPS protects the furnaces and the ceramics production line; these furnaces must be working 24/365. In the event of power blackout, the ceramic manufacturing process could come to a halt and cause high costs due to production loss, high costs due to furnace maintenance, and a waste of employee time. It is also worth noting the installation of 6 Delta’s Ultron HPH 30 kVA UPS to protect the printers that decorate the ceramic. A power blackout would also cause production loss here.
To Peronda, the implementation of a reliable and efficient power backup solution was a critical task to prevent waste of material and person-hours while maintaining targeted production output.

Finally, for this leading manufacturer of ceramics, both the Ultron DPS and the Ultron HPH solutions were a success. Without additional hardware, Ultron DPS and HPH Series UPS also offer a flexible and convenient way to expand the total output power to fulfil business growth.

Automation in water plant!

Modular products from Delta have been selected as part of an innovative automated system installed recently at a major water treatment facility in Romania. The solution, which is based on Delta modular hardware architecture components that include PLCs, industrial Ethernet switches, HMI, motor drives and around 1400 I/O points, is providing drinking water and wastewater treatment plant automation for a population of around 30,000 people in Sebes, Petresti and Lancram in central Romania.

The installation was devised by system integrator Costruzioni Dondi SpA, and involved providing a distributed control system to principal plant processes such as pumping stations and water level monitoring equipment.

The control system architecture comprises supervisory, network and control layers. A third party SCADA system with two redundant servers providing data acquisition and archiving in the supervisory layer, as well as process control and monitoring services via remote control.

In the network layer, Delta Managed Industrial Ethernet Switches with network redundancy technology and TCP/IP fibre optics (in ring topology network) are able to deliver tolerance to any network failures with a self-recovery time of less than 20ms. Here, data access protection is provided through a firewall.

The actual control layer for local visualisation and operation is made up of various Delta products, including three new generation, modular AH500 PLCs plus I/O modules, a DOP-B 7” colour touchscreen HMI, 1400 I/O points and CP2000 sensorless vector control (SVC) drives. SVC offers timely response to load torque increase/decrease which satisfies customer requirements for load changes while enhancing motor performance and helping reduce energy consumption.

“There are many reasons we opted to use Delta products for this important installation, including their excellent cost-to-performance ratio,” explains Valentin Tuturiga, Project Manager at Costruzioni Dondi. “In addition, the scalability of the modular Delta products was important, while the development software was provided free of charge. We also liked the ease of communication with Delta’s technical support team, who were able to help us whenever we required advice.”

The benefits for the water treatment plant have been wide-reaching and include higher productivity, reduced operating costs and better utilisation of staff with dependable process automation, communication and information management. This is in addition to easy control of pumping stations and monitoring of water levels. Furthermore, fast and efficient alarm management enables engineers to react quickly to failures and malfunctions, which in turn provides better environmental compliance and monitoring.

“The implementation of this project is a complete success and now serves as a model for other water treatment plants in Romania,” concludes Mr Tuturiga. “In fact, we have recently completed a further two installations in Neamt County and just placed an order for Delta PLCs and inverters for another three new projects.”
