Importance of vibration monitoring.

Vibration checks resonate with owners after newbuild pump failures

The failure of a cargo pump onboard a newbuild tanker has highlighted the need for crews to regularly monitor rotating machinery for excessive wear and vibration, if unnecessary downtime and costs are to be prevented.

The German owner took delivery of a 2021-built chemical tanker from a Chinese yard in 2021, but the long shaft driving the cargo pump’s impeller was not correctly installed, destroying the pump beyond repair and delaying cargo loading operations.

CM Technologies’ Sales Director Uwe Krüger cites other examples where ships’ pumps appeared to be in sound condition, but were in fact close to being written off.

“During the physical inspections of three pumps aboard a 58,000dwt containership, initial checks indicated acceptable values for balance and shaft alignment, but a second test using our Vibration Meter Marine immediately alerted the crew to a bearing close to seizure,” he said.

The bearings on all three cargo pumps were found to have the same potentially catastrophic pitting damage, requiring costly overhaul.

“Ships’ fire, freshwater, cargo, sewage and ballast water pumps are critical but often overlooked pieces of machinery,” said Krüger. “Yet, despite the importance of the humble pump to ship operations, rotating machinery is still often monitored and serviced only on fixed maintenance schedules. Pump failure can place the can place ship, cargo and crew at risk.”

CMT recommends that regular vibration analysis should start at system commissioning and continue throughout the operational life of the vessel. An on-going monitoring strategy is crucial to maintaining the service life of rotating equipment, troubleshooting problems, and preventing failures, and subsequent costs,” he said.

CMT’s Managing Director Matthias Winkler furthered: “A replacement bearing can cost as little as US$20. But finding out you needed one after the motor has burnt out could easily cost thousands of dollars to put right. And Murphy’s Law dictates that this is likely to happen in a Port Said or somewhere while the next available motor can be found in Rotterdam or Singapore, so you can add significant logistics and agent costs on top of that.”

Columbia Shipmanagement and Hamburg based shipping group RHL Reederei Hamburger Lloyd are just two shipping companies that have been using CMT´s Vibration Meter Marine since the product was unveiled in 2015.

“These ship managers wanted a monitoring system capable of immediate analysis of existing problems without requiring the user to have any special knowledge,” explained Winkler. “Regular use of the system has alerted crews to bearing defects before breakdown, averting costly damages. The technology has already justified the investment.”

Vibration analysis provides insights into the most common cause of machinery damage and reduced service life. Bearing damage is particularly prevalent, caused by shaft misalignment, insufficient or incorrect lubrication and general wear and tear. Pump health can be easily assessed by analysing vibration.

“Crews of seagoing vessels are under constant stress, and crew changes occur at fixed intervals, so vibration monitoring devices need to be easy to use with measurement readings that are simple to understand by crew members with limited technical knowledge.
“Our Vibration Meter Marine is a powerful, expert system that provides on-the-spot usable results without the need to send information to shore for evaluation. Even beginners can understand what the readings are telling them,”
said Winkler.

Alongside a range of vibration meters, monitors, software and analytical tools, the CMT´s Vibration Meter Marine has been specifically designed for the harsh marine environment. The hand-held device, acceleration sensor, software, and accessories are delivered in a small, rugged case designed for easy storage in between usage.

The meter also includes a mode to monitor the lubricating performance of greased, water, or oil lubricated bearings in pumps and rotating machinery. As an option, data can be stored for trend analysis using the diagnostic software.

“Our goal is to provide crews and superintendents with a practical solution that will enable them to detect pump problems early and shift from fixed inspection schedules to more effective condition-based protocols. Vibration analysis does need to be part of the regular machinery checks crews make on their rounds.”

Ensuring firm PCB installation.

Foremost Electronics now supply the nVent/Schroff Card-Lok range of innovative high thermal performance and high clamp force PCB retainers for use in rugged environments. The new Card-Lok retainers have been designed to be drop-in replacements for most applications currently using standard Card-Loks and provide on average more than 3X the amount of clamp force compared to similarly sized Card-Loks.

Emma Kempster, Key Account Manager, of Foremost Electronics, comments; "Reliability of critical systems is of paramount importance to designers and systems integrators. nVent/Schroff Card-Lok high clamp force PCB Retainers installed in appropriate enclosures protect sensitive systems from the effects of shock and vibration ensuring maximum reliability."

Standard COTS and modified Card-Loks are available to meet a wide arrange of requirements and include designs for second level maintenance including torque limiting and tool-less card locks. With their small and lightweight designs typical applications include industrial systems, defence, space flight, communications, computers and intelligence surveillance.

As more systems are being exposed to increased shock and vibration sufficient printed circuit board retention is critical as are the requirements of SWaP (reducing size and weight while effectively handling increasing power). SWaP is a continuing challenge for defence and aerospace designers and manufacturers and is especially important in airborne applications where weight equates to cost, or for unmanned vehicles where space is a premium. The need to miniaturize the size of electronics has also been driven by the growing need for devices that can easily be carried over long distances by operators. Historically greater clamp force has only been available with larger profile card locks which require more space in the enclosure, are heavier and consume valuable board space.

The innovative new nVent/Schroff high clamp force design features 30⁰ wedge angles versus the 45⁰ wedge angles on conventional card lock designs. The shallower angle provides greater normal force between the wedges resulting in enhanced clamp performance. The high clamp force provides on average more than 3X the amount of clamp force compared to similarly sized card locks. The new high clamp force retainers have been designed to be drop-in replacements for most applications currently using standard clamp locks. Schroff 260HC, 263HC, 265HC, 267HC high clamp force Card-Loks have the same mounting locations and optional features such as a visual indicator and lock patch as standard models.

Live smart manufacturing.

With the resumption of in-person trade fairs, in November 2021 SPS returns to its traditional venue of the Nuremberg exhibition centre. Analog Devices (ADI) will be there to showcase and discuss its comprehensive, industry-leading sensing and connectivity solutions that are driving the transformation to Digital Industry and enable increased productivity and enhanced efficiency for more sustainable and smart manufacturing – matching the SPS event’s tag line of“Smart Production Solutions”.*

Complete Ethernet Solutions for the Digitisation of Process Automation

A featured demonstration on ADI’s stand at SPS will focus on 10BASE-T1L connectivity. Digitisation of the process industry is reliant on seamless access to data from edge devices in hazardous locations, driving productivity increases and optimisation of raw material usage. ADI Chronous can give access to new insights, reduce system deployment time, and increase asset utilisation with real time configurability and direct IP addressability of each node. The demo will show a process automation network based on 10BASE-T1L connectivity, with multiple field instruments and sensor nodes connected to a fully featured field switch, with multiprotocol support. By interacting with diagnostics features live, visitors can experience how ADI’s solution can reduce system downtime and support optimised traffic management with its low power long reach connectivity spanning more than 1km.

Precision Magnetic Angle Sensing
Magnetic technologies have been progressively challenging the role of the optical encoder in detection of linear and rotary motion. ADI now demonstrates its latest AMR (anisotropic magneto-resistive) -based technology which makes that transition conclusive. Examples shown on the ADI stand will illustrate the simplicity, robustness, accuracy, and ease of deployment of this generation of angle-sensing capability, including meeting the needs of the most safety-critical applications.

Time-of-Flight Position Sensing
The fundamentals of ToF sensing are simple; nanosecond-duration light pulses are reflected from an object, and the round-trip time from emitter to detector yields a distance measurement. ADI has been at the forefront of transforming this “optical echo” approach into a practical proposition that is simple to apply and which delivers accurate depth/distance information. This demonstration will showcase ADI’s latest ToF offering, using a 1 Mpixel CMOS image sensor that can be combined with machine-vision systems for location of assets, verification of position in production flows, and in in-line quality inspection.

Vibration Analysis/Condition Monitoring
Another demo on the ADI booth will focus on condition monitoring featuring the company’s Galileo platform. Condition-based monitoring of assets reduces unplanned downtime, increases asset utilisation and lifetime, thereby significantly increasing productivity. The Galileo platform enables seamless Ethernet access to asset health data in a compact form factor mechanical enclosure for easy mounting to assets. The platform uses a MEMS vibration sensor for high performance, low noise, low power vibration sensing that is combined with ultra-low power processing and 10BASE-T1L single pair Ethernet connectivity supporting distances up to 1km, providing both accurate vibration data and power over two wires. The smart sensor can be deployed in remote, harsh industrial applications including intrinsically safe zone 0 applications.

Advanced Predictive Maintenance Solutions for Electric Motors
Combining leading sensing technologies with advanced analytics is enabling improved solutions for monitoring and diagnosing of electric motor health. ADI will demonstrate its OtoSense Smart Motor Sensor, a comprehensive hardware and software solution that enables predictive maintenance of electric motors by providing detailed tracking of motor health characteristics. Regular tasks required for reliable operation of industrial electric motors – such as bearing replacement – can be carried out on a planned basis rather than waiting for failure. These capabilities enable operators to forecast and schedule corrective maintenance to minimise disruption in production processes, increase machinery productivity, reduce downtime and maintenance costs, and extend asset lifecycles. Once again, ADI’s range of technologies encompasses the complete task, from physical sensing, though networking, signal processing, analysis and the machine learning, adding a significant new level of utility.

Vibration testing of bolt connections.

TesT has launched the next generation of Junker testing machines with transverse displacement amplitude control. This new technology allows simulation of the conditions in the field even more realistically.

A bolted connection often bears a lot of responsibility: e.g. in railroad or aeronautical engineering. But what can it withstand and how long before it loosens? The Junker test has always been the preferred method to get the required answers for quality assurance. It is used in particular to measure the service life of a bolted connection under dynamic transverse load. But the established method still had its weaknesses.

Up to now, it has only been possible and standardized on a vibration test stand to adjust the transverse stroke without specimen before the test. During the test, however, the actual resulting stroke declined because the bolted connection was tightened. If the bolt then loosened during the test, the stroke continued to change.

In the field it is ultimately the forced transverse stroke that leads to the loosening of bolt connections. In order to enable a more differentiated test setup, the new TesT 208.200kN allows to control the transverse stroke in a closed loop as desired during the running test. The transverse displacement amplitude can be kept constant. Any desired ramps or other sequences can be simulated.

The product innovation already anticipates the new aviation standard ISO 16130, which describes amplitude regulation during the execution of experiments as preferred. It meets DIN 65151, DIN 25201-4, DIN 16130 and can be used to test all elements of bolt connections and locking systems. With the 208.200kN, TesT has further developed the Junker test decisively, setting new standards in the quality assurance of bolted joints.

Preventative maintenance.

Sensors and systems to monitor plant and equipment.

Catastrophic failure on large rotating and structural machinery is arguably most commonly caused by mechanical component malfunction linked to unbalance, misalignment, and excessive wear causing fatigue as well as incorrect lubrication, seal failures, and sometimes improper use outside of the design specification of the machine. Where vibration and/or seismic monitoring with accelerometers is implemented as part of an optimised preventative maintenance schedule, early indications of these conditions can be detected and problems eliminated before serious failure occurs with the considerable benefit of reversing all of the negative outcomes of poor maintenance mentioned previously.

With its longstanding expertise in Metrix condition monitoring solutions, Ixthus Instrumentation can provide preventative maintenance assistance based on the manufacturers Digital Proximity System (DPS) and its other proximity and seismic sensor product lines. The Metrix DPS is a field-configurable PC-based measurement system for position, radial vibration and speed that comprises a digital proximity transducer, interfacing cable and a choice of signal conditioners that eliminate the need for multiple drivers and transmitters. Designed for harsh and hazardous environment use in areas such as oil refineries and gas plants, the ATEX certified and API 670 compliant eddy-current proximity measurement system works with both Metrix and other manufacturer’s sensor products as a digitally configurable proximity monitoring system.

Extremely quiet vibration exciter systems.

MB Dynamics (MB) has announced the 600th successful field installation of its Energizer™ extremely quiet vibration exciters for buzz, squeak and rattle (BSR) testing.

Offered in four unique sizes and models, and under the tradenames of Energizer BLACK, BLUE, RED, and SILVER, respectively, each vibration exciter offers its own unique peak force and maximum payload specifications. The exceptionally low operating background noise of the MB Energizer Series actually fulfills Noise Rating Curve 18 requirements. When running a typical S&R random vibration profile, Energizer Series noise levels are consistently below 28 dB(A) and at less than 1 Sone N10 Stationary Zwicker Loudness. These features allow an end-user to effectively support a variety of demanding BSR testing and evaluation requirements while reducing risks of measurement uncertainty caused by the presence of unwanted vibration exciter noise within the BSR test environment.

Among Series models, the Energizer SILVER vibration exciter, in particular, has been formally designated for the support of automotive industry subjective and objective BSR evaluations as set forth within GMW14011, GM7293TP, BMW PR311-2 and PSA, “specification bruit parasites”, as well as within several Hyundai engineering standards, making the Energizer Series truly industry best-in-class among its peers for any such requirements.

The robust design of each MB Energizer Series vibration exciter incorporates a proprietary, permanent magnetic-based technology. That technology is combined with the patented, quiet and stiff frictionless suspension of the Energizer Series’ moving element, thereby eliminating the need for noisy cooling fans and blowers. Each Energizer Series vibration exciter system further includes 2:1 and 3:1 force multiplying lever arms, thereby increasing exciter force output by 2X or 3X, respectively, along with air spring load support of up to 90 kg for vertical testing.

For non-BSR work, as such BSR aging and durability testing, the Energizer Series further offers forced air cooling. This feature helps an end-user to double uncooled vibration exciter force outputs. Thermal shutdown protection is also included to prevent the vibration exciter from overheating. Also offered is a chamber readiness kit, for proper use of the Energizer Series within environmental test chambers operating from -40°C to +65°C, including humidity.

The MB Energizer Series features trunnion bases for either vertical or horizontal operation. The vibration exciters are also available with end-user choices of multiple mounting table sizes. Each table is large enough for test items, yet small enough to minimize speaker effects which can otherwise radiate unwanted noise. Horizontal Moving Tables (HMT) are available for quiet horizontal testing using the same patented quiet flexures. They further incorporate quiet, no oil-film slip tables and guidance bearings for additional payload support during X- and Y-axis testing. A series of air casters and air lifter accessories are also available for moving the Energizer Series vibration exciter over smooth floors or the tops of a T-slot base plate. Other accessories and customization may be available, as well as test engineering service support. Please consult the team at MB Dynamics for applications assistance.

Monitoring vibration.

New wireless vibration monitor uses embedded analytics to forecast when, how, and why assets may fail, freeing up resources while enhancing insight into operational performance

Emerson has introduced the AMS Wireless Vibration Monitor. This is a low-cost, easy-to-deploy vibration sensor that performs prescriptive analytics on vibration data using native software to automatically identify failure modes and prevent potential problems involving rotating assets. The new compact device makes it economically feasible to fully monitor motors, pumps, fans and other critical plant equipment to reduce downtime and achieve more reliable operations.

Many organisations lack the analysis expertise to translate vibration data into asset health. The AMS Wireless Vibration Monitor provides a solution by collecting and contextualising vibration data to generate actionable information. By applying Emerson’s patented PeakVue™ Plus technology, the device not only identifies when and how assets will fail, but also why. Technicians – regardless of expertise – can quickly and clearly identify and prioritise common mechanical issues such as bearing defects, gear wear, under-lubrication and pump cavitation, enabling them to focus more on operations-critical tasks.

“Thanks to the embedded prescriptive analytics, plant managers can add wireless vibration monitoring to their maintenance toolbox without having to train current staff to perform complex analysis,” said Robert Skeirik, director of machinery health solutions product management with Emerson’s Automation Solutions business.

Users of their Plantweb™ Optics asset performance platform can conveniently receive machinery health alerts anywhere with a mobile device. These alerts can also be aggregated with data and asset health information from other sensors and systems, allowing users to run analytics on all types of assets from a single application. This provides a more complete picture of the operation’s overall health while generating specific alerts when processes or performance are at risk. Plantweb Optics is part of Emerson’s Plantweb digital ecosystem, which leverages IIoT technologies, software, and services to expand digital intelligence throughout a workforce.

The AMS Wireless Vibration Monitor operates on a plant’s existing WirelessHART® network and fully supports the vibration analysis tools included in Emerson’s AMS Machine Works software. It uses a triaxial sensor to capture data in three dimensions to generate a complete picture of the machine condition.

The AMS Wireless Vibration Monitor is the latest addition to Emerson’s comprehensive health monitoring portfolio, which includes the AMS Asset Monitor and AMS 6500 ATG. Together, these devices help organisations fully monitor the health of machinery equipment, from essential assets to operations-critical assets that can have immediate impact on safety and production.

Vibration control system for CNC machine tools.

NUM has launched an innovative accelerometer-based active vibration control system for CNC machine tools. Primarily designed to improve machining by virtually eliminating tool head vibration, the system further helps increase productivity by maximising material removal rate (MRR) and can also provide valuable real-time feedback for predictive maintenance purposes.

Vibration damping off  (top) and on
NUM’s active vibration control system is a very cost-effective solution that provides unprecedented dynamic damping capabilities. Most competitive accelerometers on the market are only capable of low frequency sampling rates and require additional signal conditioning electronics before they can be connected – usually via Fieldbus – to the CNC or PLC system. Typically, acceleration data can only be retrieved once every 20 milliseconds, which is inadequate for vibration damping purposes on machine tools. The accelerometer in NUM’s new system is sampled every 100 microseconds, which means that it can be used for closed loop control at bandwidths approaching several hundreds of Hertz.

The small flange-mounting accelerometer transducer can easily be attached to the machine’s tool head and has a sensitivity of 0.02 g (1.96 m/sec/sec), with a measurement range of plus/minus 2 g (plus/minus 19.6 m/sec/sec). The transducer connects directly to the digital servo drive, obviating the need for any additional signal conditioning circuitry.

The active vibration control system utilises the drive embedded macros (DEM-X) option that is available on NUM’s MDLUX high performance digital servo drives. This option enables real-time macros to be embedded within the drive in order to manipulate its regulation algorithms. The output signal from the accelerometer transducer can thus be used to directly influence the behaviour of the speed servo control loop. All MDLUX servo drive modules use advanced DSP control techniques to maximise the CNC kernel-to-drive servo bus speed, and feature high loop bandwidths and special acceleration algorithms for uncompromised speed and positioning accuracy.

One of the most interesting applications of NUM’s new active vibration control system concerns Tool Centre Point (TCP) vibration due to the various vibration modes of a machine tool's mechanical structure. Until now, even if the machine is equipped with a high resolution encoder (integrated in the servo motor) it has been impossible to damp the TCP vibration, simply because it is not measured. Although complex system modelling and state-space control could possibly provide some effective results, the complexity is very high and the compensation robustness is quite weak. For example, in the case of a small parameter change, such as inertia, the effect of the compensation would be lost entirely.

However, by using NUM’s new active vibration control system to measure and dynamically alter the TCP acceleration in each of the main X, Y and Z axis directions, it is now possible to damp the vibration very accurately. Using this approach, tool head vibration can effectively be eliminated, significantly reducing tool wear and maximising the MRR of the machining process.

All acceleration data is processed within the drive in the digital domain, which means that it can be cyclically transmitted to the Flexium+ NCK and stored in the NCK buffer. The data can then be uploaded to the Windows operating system for further evaluation, or for use with NUM’s process monitoring software. It is especially useful for preventive maintenance applications, where it can provide early indication of potential machine problems before they become expensive repair tasks. Typically these include detecting spindle vibration caused by bearing problems, detecting the onset of performance deterioration such as increased friction or backlash, and detecting excessive tool wear or breakage.

Vibration alarm switch for machine monitoring.

The Metrix ST5484E-SW series configurable seismic vibration switch has been launched recently. It is now available with full support  in Britain from its distribution partner Ixthus Instrumentation. The compact 24 V DC loop-powered electronic switch will setpoint two programmable and independent alarms through solid state contacts with time-adjustable delays, as well as monitor continuous vibration through a control system.

The new configurable vibration switch is based on the well proven ST5484ST vibration transmitter which is used across a wide range of seismic vibration measurement applications on rotating and reciprocating machinery. Aimed at demanding machine monitoring tasks where built-in alarm protection is additionally required, the ST5484E-SW integrates a piezoelectric accelerometer, signal integrator and amplifier, RMS or peak detector, a 4-20 mA signal conditioner and a digital microcontroller into a single package. Two indepen¬dently configurable alarm setpoints with time delays and corresponding discrete outputs allow implementation of ALERT (pre-shutdown) and DANGER (shutdown) levels by a machine control system. Additionally the units’ 4-20 mA proportional velocity output enables interfacing with PLCs, DCSs, strip chart recorders, or other process monitoring systems where real-time vibration levels can be monitored.

Model variants include an 8-pin sealed connectorised version as a 10 m submersible/water resistant model. The connector version is also available with an optional non-incendive rating (Class1/Div2) that may be used with barriers for special installations. An alternative version with flying leads, wired directly to conduit fittings, is available for hazardous area installations and includes Metrix’s 8200 explosion-proof elbow. The corrosion and water resistant switch is housed in 316 stainless steel with a nominal diameter and length around 38 x 62 mm for the connector version, and overall length of 136 mm for the explosion-proof model.

A wide choice of scale-range options and mounting studs provide application and installation flexibility. The setpoints are set at the factory at one half (1/2) and two thirds (2/3) of the full scale range, but may be adjusted through Metrix software with the delay time programmable up to 300 seconds. Users can choose twelve standard full-scale peak or true RMS range models from 25.4 mm/s to 76.2 mm/sec. Stud interfacing covers all common metric and imperial dimensions through NPT, UNF, UNC and M8/M10. Hazardous area certification includes CSA, INMETRO, and ATEX/IECx and KOSHA -conforming to explosion proof and non-incendive option variants. The ST5484E-SW is also available with a wide choice of low- and high-pass filters or can be customised to exactly suit the user filter requirements.
