Safety trip alarms.

The industrial process industry is experiencing a dynamic growth in Functional Process Safety applications.

At one point, the thought of a safety system conjured up images of Triple Modular Redundant (TMR) systems that represented enormous capital expenses. However today, manufacturers offer a wide gamut of safety-certified devices that can be integrated into very cost-effective solutions. One simple, economical, yet highly dependable option is using a Safety Trip Alarm as a Single Loop Logic Solver.

A Single Loop Logic Solver (or Safety Trip Alarm) monitors a temperature, pressure, level, flow, position, or status variable. If the input exceeds a selected high or low trip point, one or multiple relay outputs warn of unwanted process conditions, provide emergency shutdown, or offer on/off control, such as in a level control application.

Key Advantages of Single Loop Logic Solvers:

  • Extensive Features: Programmable inputs, local configuration, safe password protection, process display, transmitter excitation, and comprehensive input and sensor diagnostics.
  • Input/Instrument Diagnostics with Fault Alarm: Continuous self-monitoring, continuous input monitoring, and fault detection capabilities for internal and external faults.
  • SIL 2 and SIL 3 Applications: Cost-effective solution for SIL 2 and SIL 3 applications without the need for much larger, costly, and complex Safety PLCs.

Examples of Use Cases for Single-Loop Logic Solvers in SIS applications:

• Shutdown in a Hazardous Chemical Process Plant

• Open a Valve to Relieve Excess Pressure

• On/Off Control to Prevent Tank Overflow

• Shutdown Fuel Supply to a Furnace

• Add Coolant to Arrest Exothermic Runaway

• Automatic Shutdown When Operator Not Present

• Close a Feed Valve to Prevent Tank Overflow

• Initiate Release of a Fire Suppressant

• Initiate an Evacuation Alarm

By leveraging Single Loop Logic Solvers, users can often achieve the same advantages as larger and more expensive safety-certified PLCs at a fraction of the cost. This makes it an ideal solution for meeting IEC 61511 standards efficiently and economically.

Metal bellows coupling.

The metal bellows coupling of JakobAntriebstechnik's KP series is characterised by its short design and a 4-wave bellows with two radial clamping hubs. This compact design is ideal for applications with minimal shaft spacing and limited space. The high torsional rigidity and easy assembly thanks to the clamping hub design are particularly noteworthy. The coupling also offers a low moment of inertia and good values for permissible shaft misalignments and restoring forces.

The multi-layer metal bellows made of certified stainless steel offers high torsional rigidity and compensates for axial, radial and lateral shaft misalignments. The shortened design saves weight, which leads to a lower moment of inertia.

The clamping hub is made of high-strength aluminum to keep the moment of inertia as low as possible. With the innovative Easy-Clamp system, the hubs can be pushed on easily and with sufficient clearance. A single, radially easily accessible screw per hub provides the necessary preload force for torque transmission. This simple yet reliable connection enables the couplings to be assembled quickly, even under difficult installation conditions.

The connection between bellows and hub is made using an optimal, backlash-free brass-wire press-fit method. In contrast to adhesive connections, this joining process is absolutely permanent under critical operating conditions (-40°C to +200°C, chemicals) and ensures that the torque of each individual bellows layer is safely transmitted to the hub.

The series is available for nominal torques from 25 to 900 Nm and covers bore diameters from 10 to 75 mm.

The next generation of WIKA's GA11 gas analyser has been launched. This enables switchgear operators, manufacturers and maintenance companies to record the quality of SF6 gas and alternative insulating gases. The GA11 provides precise measured values for humidity, gas purity and decomposition products.

Temperature-compensated sensing technology and intelligent measuring algorithms based on stability criteria ensure maximum accuracy when measuring cleanliness and dew point – a significant improvement on all previous versions. Optional sensing technologies for sulphur dioxide, hydrogen fluoride, hydrogen sulphide and carbon monoxide also offer high accuracy and long-term stability.

The new instrument is suitable for mobile use due to its lighter, more compact design. The weight of the impact-resistant hard case, which is protected against water jets and dust in accordance with IP65, is just 22 kilograms. An integrated nickel-metal hydride (NiMH) rechargeable battery is also an advantage here. Unlike instruments with a lithium-ion rechargeable battery, the GA11 does not fall under the transport restrictions of the International Air Transport Association (IATA). The instrument can be carried on the aircraft as checked baggage – a plus point for international use.

An intuitive user interface and clear menu navigation ensures that all measurement processes are easy to control. All functionalities of the GA11 are available in both rechargeable-battery and mains operation. Last but not least, a closed measuring system reliably prevents emissions into the atmosphere: The measuring gas is either returned to the gas compartment or collected in an external gas recovery bag.

With long-distance variants and UL versions, the connection specialist offers practical solutions for a wide range of application requirements. The cables are also available in various jacket colours in accordance with international specifications – and now also in grey, specifically for the transmission of auxiliary power with 48 volts DC.

Fibre optic cables for solar and wind farms.
With its HITRONIC® fibre optic cables, LAPP has been offering cables suitable for the transmission of large amounts of data for many years – copper-free and interference-free, tap-proof and at almost the speed of light. Now, with the HITRONIC® BxK and the HITRONIC® BTxK, the connection solutions expert is launching two new outdoor fibre optic cables with single-mode fibres in accordance with ITUT G.657.A1, which enable simple and uncomplicated installation even in confined spaces. The fibres can even cope with tight bends without any loss of signal. Both versions are suitable for use in WAN networks, extremely versatile and can be laid directly in the ground. They are therefore ideal for solar and wind farms.

The HITRONIC® BxK with halogen-free outer sheath does not generate any electromagnetic interference thanks to its metal-free materials. It is suitable for permanent installation in pipes and closed installation ducts as well as for medium mechanical stress. The HITRONIC® BTxK, which is also halogen-free, has very high tensile strength thanks to its reinforced glass yarns and can withstand very high mechanical loads. Its resistant outer sheath makes it robust during installation and operation and provides additional protection against water ingress in the longitudinal direction after mechanical damage. It is also suitable for open installation on cable trays.

The EPIC® brand® covers all industrial connectors manufactured by LAPP. Last year, the company reorganised its entire range, redesigned its connectors and launched numerous new products. LAPP is now continuing this development with a whole range of new products and product enhancements: at the Hannover Messe 2025, the company presented the EPIC® M23 A3 Quickflex, the pioneer of a new generation of connectors. New: The M23 motor connector, which can be used directly on the servo motor, is now also available with a 6- or 9-pin plug configuration. LAPP also offers a chromated version for subsequent painting in the desired colour.

The EPIC® POWERLOCK connectors are suitable for generators and electric motors. But even when it comes to transmitting high currents for mobile applications, single-pole circular connectors are a must. They are used, for example, in shipping and for cabling live events. Thanks to their integrated release function, they can be quickly connected and disconnected without the need for special tools. The single-pole circular connector is available in four different sizes and with three connection types, making it extremely versatile. It can be screwed and crimped and is now also available with axial screw clamping technology.

Final effluent monitors enable substantial efficiencies.

Here Tim Wilson,  from Meteor Communications, explains how, in addition to providing visibility of water quality, final effluent monitors known as ESNET are also delivering substantial benefits for Scottish Water through enhanced process control. For example, the ESNET units are dramatically reducing the use of dosing chemicals by introducing automatic monitoring and control.

Background
Typically, the mains-powered water quality analysers that are used for process monitoring at wastewater treatment works (WwTW) deliver accurate, high-quality data, but they have a significant footprint and are costly to install and operate. As a consequence, they only tend to be deployed at larger sites. However, in recent years it has become evident that final effluent can also be monitored with the same technologies that are used to monitor rivers. These ESNET systems are particularly advantageous for final effluent monitoring for a number of reasons. A single ESNET system, for example, is able to monitor multiple parameters simultaneously, providing almost real-time data from even the most remote sites. Importantly, in comparison with traditional final effluent monitors, ESNETs are quick, easy and low-cost to install and operate. However, as this article explains, the connectivity of the ESNET units can be exploited to dramatically enhance process control.

ESNET deployments at Scottish Water.
In 2021, Scottish Water started to install ESNET remote water quality monitors at some of its urban WwTWs.

“The ESNET systems have dramatically improved our visibility of final effluent water quality data, without having to implement significant capital works,” explains Jamie Hesketh, Process Science Leader at Scottish Water. “Since 2021, we have installed 67 of the kiosk-based ESNET systems as final effluent monitors, and they have been so successful that we now plan to install around 113 more systems over the next few years.”

The kiosk-based systems have been installed at urban WwTW sites with a population equivalent of 2000 or above, but this may be expanded to PE>1000 as the rollout takes place. An automatic sampler was previously deployed at most of these sites, collecting final effluent samples that are stored and collected for subsequent analysis in a laboratory. The advantage of this method is that the samples can be tested for a wide variety of parameters, but the major disadvantage is the delay incurred by this procedure, which prevents automation and severely limits opportunities for process control. Consequently, processes such as dosing tend to operate 24/7 rather than on an ‘as required’ basis.

What is an ESNET?
Developed and manufactured by Meteor Communications, ESNET systems are complete, stand-alone, multi-parameter remote water quality monitors. Originally designed for installation at sites with limited or no services, there are now hundreds of ESNET stations operating all over the UK, delivering almost real-time data from a wide range of diverse locations.

ESNETs are available in two formats - kiosk and portable. The kiosks are designed for permanent installation and the portable units are used for short-term deployment. Scottish Water, for example, have 7 portable ESNETS that are used primarily for process investigations.

Each of the Scottish Water ESNETs has a multiparameter water quality sonde fitted with sensors for measuring dissolved oxygen, temperature, pH, conductivity, turbidity and ammonium. Each sonde is located within an integrated flow chamber, through which sampled water is pumped. Water quality data is automatically transferred to the MeteorCloud® platform, which provides secure data visualisation, analysis and alarms.

One of the most important features of ESNETs is the ease with which they can be installed, usually requiring no capital works or pre-existing communications infrastructure. They are also designed to run with a very low power requirement, and are able to operate from a solar charged battery – even in Scotland.

Meteor Communications initially trained Scottish Water staff on how to install, service and calibrate ESNET systems, and this team of trained individuals now manages the network themselves. Their work involves routine visits to each site every 4-6 weeks to clean the pump and sample line, and to swap in a pre-calibrated sonde. Jamie’s team also log in to MeteorCloud every morning to check for any data anomalies that might mean swapping a sonde before its allotted date.

Enabling process efficiency.
The wastewater process team at Scottish Water are able to log in to the MeteorCloud platform to view both historical and live water quality data, and to set up text alarms and email alerts to inform wastewater operations.

One of the most remarkable benefits to be gained from the ESNET systems is their ability to control dosing units. “We have started to hardwire some of the ESNETs to our dosing units, so that set points for, say, turbidity, can trigger coagulant dosing with PAC,” Jamie Hesketh explains. “In this example, the ESNET measures final effluent turbidity and transmits the data to MeteorCloud, and if the value is too high, MeteorCloud sends an instruction to the dosing unit via the ESNET. Similarly, when turbidity is low, dosing is unnecessary and therefore halted.”

The same mechanism is applied for other dosing mechanisms. For example, pH measurements are used to control the dosing of caustic soda (sodium hydroxide). It has been suggested that final effluent monitoring might be too late for dosing control, but in Jamie’s experience the key is the judicious selection of the set-point.

By automating dosing control, Scottish Water is negating the need for the installation and maintenance of additional process management hardware, all of which improves the sustainability of operations.

Looking forward.
In addition to the water quality sonde, it is also possible to connect other sensors to ESNETs. For example, some users also connect water level or meteorological sensors. In addition, a multitude of different data feeds can be connected to ESNET systems, including analogue, digital and serial protocols. This lowers data infrastructure costs and reduces the need for manual checks.

Scottish Water has exploited the ESNET’s connectivity by attaching traditional final effluent ammonia monitors at some locations. “This has enabled us to compare the data from ESNET sondes with that from their (much more expensive) predecessors,” Jamie says. “The results have been very pleasantly surprising, because we have found that the data from the two different instruments trend in similar ways. However, there is still a justification for deploying a dedicated ammonia analyser where levels are particularly low.”

The program of ESNET installations is progressing well, delivering real-time multiparameter final effluent water quality data to enable prompt process management. Initial work to connect dosing units to the ESNETS has shown enormous potential to reduce the volume and cost of dosing chemicals, so Scottish Water plans to expand this capability across the whole country, with concurrent environmental and cost benefits.

The ESNET-based automatic dosing control mechanisms have only recently commenced operation, so it is probably too soon to draw any firm conclusions. Nevertheless, early indications are showing savings in chemical costs of around 20%. The Scottish Water wastewater process team is therefore optimistic about potential future improvements.

Occlusion-free automated innspection.

"A new bench mark for high precision is set!"

SmartRay has launched the latest addition to its ECCO X industry-leading sensors. The ECCO X 025 Dual-Head is the first in the range to offer the full capabilities of the X family, delivering 100% inspection at metrology grade level combined with occlusion-free scanning.

While traditional single-head sensors experience shadowing from raised surface areas when the laser hits the target point but the camera is blocked from viewing it, the ECCO X 025 Dual-Head features a second camera head positioned symmetrically to the first, which significantly reduces occlusions and enables uninterrupted visibility even on complex surfaces.

The dual-head sensor ensures accurate 3D point capture across all parts of the sample without missing data that could occur due to shadowing, as the two cameras overcome this.

The ECCO X 025 Dual-Head is the first dual-head sensor to have X capabilities, which include up to 40 kHz scan rate and 4096 3D points per profile. It also comes standard in lc 3R, with higher scan speeds through shorter exposure times.

It is suitable for a wide range of applications that may be affected by shadowing, including the automotive sector, where the ECCO X 025 Dual-Head can meet the high inspection demands of structural and reflective parts like battery trays. In semiconductors and electronics, high precision is essential for inspecting small, shiny, metallic objects, including conductor wire bonding, BGA and also PCBA, and this new sensor is a game-changer in this process.

Claire Rathsack, ECCO Business Manager said: “We’re setting a new benchmark for high-precision, shadow-free 3D scanning with the launch of the ECCO X 025 Dual-Head. By integrating dual-head scanning into our industry-leading X platform, manufacturers can now achieve faster, more reliable inspection with precision, especially for challenging, reflective, or complex parts in demanding applications."

Key specifications include a field of view (FOV) of 25mm at mid-field, a typical measurement range of 20mm and a laser wavelength of 450 nm (brilliant blue), the ECCO X 025 Dual-Head offer accurate inspection and precise measurement.

Distance coupling.

Jakob offers another standard series and customized solutions for bridging large centre distances in addition to their Simple-Flex, WD, WDS, WDB, and WD-VA connecting shafts. The now supply the EKHZ series, based on EKH series elastomer couplings. The EKHZ series is primarily used in applications with medium operating speeds.

It covers a torque range of 20 to 1600 Nm and allows maximum speeds of 3500 rpm with a minimum length of 50 cm. It is suitable for shaft diameters of 10 to 100 mm. The maximum achievable length of the EKHZ series is generally three meters.

The EKHZ series allows for efficient vibration damping. The degree of vibration damping can be adjusted by adjusting the Shore hardness of the compensation elements. The plastic spiders used offer two advantages: even without a half-shell design, the couplings are pluggable, making them easy to install.

The plastic provides thermal and electrical insulation. Due to the properties of the material used, these couplings can only be used up to 90°C, with the permissible transmission torque decreasing with increasing temperature.

Small but high quality.

Small camera housings and powerful sensors are not mutually exclusive.

IDS Imaging Development Systems integrates the Sony IMX900 sensor into selected models of the compact USB3 uEye XCP, XLS and GigE uEye LE series. IDS is thus expanding its portfolio with cost-efficient industrial cameras that deliver pin-sharp images even in confined installation situations.

As part of the Sony Pregius S series, the IMX900 offers an outstanding combination of high resolution, compact pixel size and excellent image quality. The 2.25 µm miniature pixels of the compact global shutter sensor with a resolution of 3.2 MP (2048 x 1536 pixels) deliver brilliant results, even with fast-moving objects - ideal for demanding automation and inspection tasks. Another highlight of the sensor is its exceptional sensitivity in the near-infrared range at 850 nm. This makes it the first choice for applications with infrared lighting, for example in product inspection, in driverless transport systems or in autonomous mobile robots. At the same time, the increased light sensitivity in the red spectral range ensures that even fine details such as barcodes are reliably recognised - even in difficult lighting conditions.

IDS is also focussing on efficiency in the design of the new industrial cameras: Thanks to their compact size, they are particularly suitable for applications with limited space but the highest demands on image quality.

"By integrating the IMX900, we have created a perfect combination of compact design, high-performance sensor technology and an attractive price structure," explains Marcus Rembold, Product Owner 2D Cameras at IDS. "This opens up new possibilities for our customers to realise high-quality image processing solutions even where space or budget were previously limiting factors."

The option of flexible lens selection, with support for C-mount and space-saving, cost-efficient S-mount lenses, provides additional customisation options. "IDS thus demonstrates how the highest image quality can be achieved even with compact camera models."

Ultra subminiature switches.

OMRON Electronic Components Europe has extended its portfolio of sealed basic switches, adding the D2EW-R series that contains integrated resistors to detect events such as malfunctions and tampering.

Depending on the voltage across the D2EW-R internal resistors, the system can differentiate between normal switch-open or switch-closed status and an open circuit or short circuit at the terminals. By helping detect faults such as wiring defects, equipment failures, or malicious damage, these switches can extend diagnostic monitoring in industrial automation and enhance security protection for equipment such as vending machines and smart meters.

Using the underlying architecture of OMRON’s D2EW switches, the new D2EW-R series has the same tiny 8.3mm x 7.0mm x 5.3mm outline and supports multi-angle operation without using a lever. These features save space and enhance flexibility in customer-unit design, while the sliding contact structure ensures high reliability and quiet operation. Options include polarised mounting posts or M3-screw mount that ease installation in small spaces, as well as press-fit electrical terminals, solder terminals, and moulded lead wires with straight or angled exit.

In addition, the switch mechanism has IP67 protection and is highly resistant to vibration and shock. With their built-in resistors, D2EW-R variants are rated for operation from 5V to 18V over the temperature range from -40°C to 85°C.

The D2EW-R series is a suitable solution for security applications requiring anti-theft or anti-tamper functionality, such as smart meters, safety boxes, surveillance cameras, and automated locking systems. Additionally, it is well-suited for use in factory automation systems that require failure detection and diagnostics, including industrial robots, autonomous mobile robots (AMRs), and automated guided vehicles (AGVs).

The new switches join the extensive family of sealed miniature switches from OMRON that also includes D2AW, D2AW-R, D2GW, and D2QW sliding-contact types for levered and lever-free operation and 0.1A current rating. Other switches, such as the D2VW, D2SW, and D2HW, which are capable of handling higher current load, are also available.

Ai for autonomous robots.

Autonomous Mobile Robots (AMRs), which can navigate and perform tasks without human intervention, are rapidly incorporating GPU-powered Vision AI systems. In dynamic warehouse settings, Vision AI helps AMRs adapt and learn diverse tasks such as route optimisation, load management, inventory level monitoring, and predictive maintenance. By making warehouse operations more streamlined and reliable, Vision AI-guided AMRs are contributing to improved operational efficiency and safety, while reducing labor costs.

Analysing visual data in real-time takes powerful computing and equally powerful connectivity. That's where BitFlow and its parent company, Advantech come in. BitFlow has announced that its Cyton™ and Claxon™ CoaXPress (CXP) frame grabbers are now fully compatible with Advantech's Edge AI inference systems built on the NVIDIA Jetson AGX Orin platform. The BitFlow Linux AArch64 (64-bit ARM) SDK enables seamless integration of its frame grabbers with the NVIDIA Jetson AGX Orin Developer Kit. Together, the BitFlow and Advantech hardware form a foundation for faster, more accurate Vision AI solutions in ARMs.

BitFlow Claxon CoaXPress frame grabbers are half-size, low profile PCI Express card compliant with CXP 2.0 supporting CXP3, CXP6, and CXP12 cameras.

BitFlow CXP frame grabbers transfer camera data at rates up to 12.5GB/second over a single 75 Ohm coaxial cable, or up to a staggering 50GB/second when four cables are aggregated using a quad link model. Besides data, control commands and triggers can be sent simultaneously to the camera with trigger accuracy of +/- 2 nanoseconds, along with supplying 13W Power over CXP (PoCXP) with SafePower™. Isolating power with PoCXP means cameras connected to a BitFlow frame grabber are not subjected to electrical interference from neighboring motors that drive the AMR. In addition, CXP cables can generally run up to 40 meters (131 feet), which helps system designers install cameras on the ARM in the best possible way and gets around the distance drawbacks of other protocols.

With the iModule expansion PCIe slot, the Advantech AIR-030 and MIC-733-AO AI Inference System Boxes provide plug-and-play connectivity with BitFlow's x8 PCI Express Gen 3.0 frame grabbers. As a result of this connectivity, Time to Market and associated development costs for AMR manufacturers can be significantly reduced.

Like BitFlow Cyton and Claxon frame grabbers, the Advantech AI boxes have compact footprints for the space-restricted dense interiors of AMRs. Advantech AI boxes are also ruggedly engineered to withstand wide operating temperatures, high humidity, and the heavy vibrations from constant motion in AMR operations.
