IIoT suitable now, but in the future?

Future-proof IIoT networks require unified infrastructures, support for remote access applications, and powerful management tools

It may be tempting to rest on your laurels when you finally have your IIoT networks up and running. Nonetheless, change remains the only real constant in life, and the world of industrial networking is no exception. Your IIoT network may be sufficient for your current needs—it may even be ready for your foreseeable application requirements over the next several years. But what about the next decade or more? Change is always on the horizon, and we need to be prepared.

Since the early days of industrial automation, manufacturers have adopted a variety of purpose-built protocols and systems, instead of standard Ethernet technologies, for highly specialized industrial control applications. However, as the IIoT market is expected to grow at a CAGR of 24% by 2023, industrial networks of the future will in all likelihood be required to transmit large amounts of data between interconnected devices or collect data from remote devices. With these growing demands on the horizon, how well-prepared you are for the future of industrial networking may determine your success in tackling new challenges. This section provides three considerations to help you prepare your IIoT-ready industrial networks for the future.

Achieve Greater Integration With Unified Infrastructure
Over the years, various devices using different industrial protocols have been deployed on industrial networks to provide diverse services. Under these circumstances, network integration usually costs more than expected or becomes more difficult to achieve. Manufacturers can either choose the status quo, that is, maintain their preexisting isolated automation networks with numerous purpose-built protocols of the past, or alternatively seek solutions to provide deterministic services and integrate these “islands of automation”.

If our goal is to be ready for the growing demands on our IIoT network in the future, the choice is obviously the latter. The rule of thumb is to take potential industrial protocols into consideration and ensure you can redesign your networks in case any new demands arise in the market. Time-sensitive networking (TSN) is a set of new standards introduced by the IEEE 802.1 TSN Task Group as an advanced tool box. With TSN, you can build open, unified networks with standard Ethernet technologies that reserve flexibility for the future. Furthermore, you may consider selecting solutions offered by the key players who are advocating this new technology because they actively participate in TSN plugfests to complete the ecosystem and ensure compatibility among different vendors.

Access Anywhere to Your Remote Machines With Hassle-free Cloud Services

Cloud-based remote access offers many benefits to IIoT customers, such as reducing the traveling time and expenses of sending maintenance engineers to multiple remote sites. Furthermore, cloud-based secure remote access can provide flexible and scalable connections to meet the dynamic, changing requirements of the future. However, operational technology (OT) engineers for water and wastewater treatment plants, machine builders, and other IIoT customers may find it cumbersome to set up and maintain their own cloud servers to provide new services and applications. Indeed, considerable efforts are associated with setting up new infrastructure, even if it is in the cloud. Fortunately, OEMs and machine builders can now deliver secure cloud-based services and remote access to their customers without having to maintain their own cloud servers.

One key issue you should definitely scrutinize is the cloud server license scheme. Often, upfront costs may seem low for limited server hosts. However, these apparent cost savings on server hosts may actually make your project uneconomical due to a limited scale of connections. Secondly, you may also need to consider central management capabilities in order to flexibly expand remote connections in the future. With this said, carefully weigh the costs and benefits of incorporating secure remote access to your industrial networks. Always select solutions that can eliminate the hassles mentioned and help you focus on delivering more value and benefits to your customers.

Visualize Your Network Status for Both OT and IT Professionals
You may have seen the following scene in a movie or photograph in the news. The control room of a metro system has a group of monitors showing the current status of each metro station in the system, the locations of all the moving trains, and so on. Managers or operators need to quickly judge the current situation and take action according to the information aggregated on the screens in front of them. This visibility helps them keep everything under control. When complexity increases with greater connectivity on industrial networks, it can become very difficult to identify the root cause of problems and maintain sufficient network visibility. Control engineers often have to revert to trial and error to get the system back to normal, which is time-consuming and troublesome.

Therefore, in order to facilitate and manage growing industrial networks, network operators need an integrated network management software to make more informed decisions throughout network deployment, maintenance, and diagnostics. In addition, as your systems continue to grow, you will need to pay attention to a number of network integration concerns. First, only managing industrial networks in local control centers may not be feasible three or five year later, especially when existing systems need to be integrated with new ones. It is therefore important to use network management software with integration interfaces, such as OPC DA tags for SCADA system integration or RESTful APIs for external web services. Furthermore, an interface to facilitate third-party software integration is also a key criteria to ensuring future flexibility.

As a pioneering expert in industrial networking, Moxa provides a number of innovative technologies and solutions, such as secure cloud-based remote access and a network management tool, that will help accelerate network readiness for future IIoT applications.  Download their E-book.

IO-Link via modular principle,

The new IO-Link function modules from Leuze simplify the integration of device data into PLC programs. This saves the users time and enables error-free installation

A powerful too has been introduced with the Leuze IO-Link function modules: it makes the integration of IO-Link device data into PLC programs significantly easier. Users can simply and quickly transfer the function modules to the control program. Common control systems from manufacturers such as Siemens, Beckhoff, and Rockwell Automation are supported. The innovative modular approach makes reading and writing device parameters significantly easier. The function modules can be downloaded free of charge for all IO-Link products from Leuze.

Fast and reliable integration Each function module is tailored to an IO-Link sensor from Leuze. The software-based modules save the users time. It is no longer necessary to waste time looking for data types, parameter indexes, and process data structures. It also prevents possible errors in the integration of IO-Link device data. Users can even obtain diagnostic data while the process is running and use them for optimizing the set up. Individual components of the process data are easily accessible thanks to the process data parser function.

Format and recipe changeover during operation Another advantage for users is the format and recipe change during operation: Recipes stored in the PLC can be switched easily in the sensor by the control program while the process in ongoing.

Resolving media disruptions in data transfer.

Today’s ecosystem of industrial automation is characterised by many media disruptions during the processing and transfer of documentation. It is essential to resolve these issues within the development process for machines and plant systems – via targeted collaboration among all stakeholders and systems. Data created in the engineering process must be shared with everyone involved in the process. The ideal goal: machine builders and system integrators, control cabinet manufacturers, component manufacturers and also the machine or plant system operator all work networked together.

Operators of production facilities, machine builders and system integrators, control cabinet manufacturers and component manufacturers all have one thing in common: they all work together along the value chain, from the planning through to operating a finished machine or plant system – and continuously exchange information in the process.

The ecosystem of industrial automation
What does this process – the collaboration among the various process participants – look like today? In the planning phase, the characteristics of the desired machine or plant system are described. If the company has particular supplier specifications, these are also detailed and then passed on to the operator, who takes the specifications into account when designing the machine or system. The planning phase is followed by the preplanning process. Additional information such as devices, release lists from Excel, specifications in Word or preplanning tools such as Eplan Preplanning are taken into account and, in turn, are used by the basic engineering designers to prepare a quote, for instance. In the case of more complex production lines, this is traditionally taken care of by a system integrator, who is also responsible for the detailed engineering and for generating electrical and fluid-power schematics.

The new Eplan Platform 2022 with a completely redesigned user interface: the practical ribbon bars using modern technology flexibly adapt to the application.

Data is enriched in the Eplan Project
The project created with systems of the Eplan Platform – Eplan Electric P8 or Eplan Fluid, for example – is now transferred to the control cabinet manufacturer. This manufacturer creates the virtual prototype of the switchgear system in the form of a 3D assembly of the control cabinet using Eplan Pro Panel. The control cabinet is then built, approved and commissioned by the operator. With the delivery of the switchgear system, the control cabinet manufacturer processes are complete. The company hands over the Eplan Project, which has been enriched with data, back to the machine builder or system integrator, who then commissions the machine or plant system based on the final project data. The project is then made available to the operator, who can access the current documentation, for instance using Eplan eView, in the event that servicing or maintenance becomes necessary, and who can digitally document any changes using the redlining function as needed.

This process describes the daily work in this ecosystem of industrial automation. The challenge, however, is that all the data for an automation project is created and added at various stations along the value chain. Often, all the project participants are working with partially inconsistent data, which ends up making the process even more time consuming and error prone. For instance, the drive power of a motor is changed at some later point in a project, but this change isn’t taken into account when the machine or plant system is commissioned. As a result, the documentation is not up to date.

All changes in a project are centrally available in Eplan eView. The advantages are obvious: project documentation is always up to date – along the entire product life cycle and into operation and service scenarios.

A “data container” as the central source of information
This is where Eplan comes in: the systems of the upcoming Eplan Platform 2022, in combination with the new Eplan eManage cloud service, network together machine builders and system integrators, control cabinet manufacturers, component manufacturers and the operators of machines or plant systems. Eplan CEO Sebastian Seitz explains: “We connect companies with their clients and suppliers via the cloud, for easy and secure data sharing. The Eplan Project as the central, digital model of an automation solution supplies all processes with the necessary data. What we’re talking about is a sort of ‘data container’ that is fed from the systems of the Eplan Platform. This generates added value in the digitised collaboration of all participants – through secure data transfer and central access to the Eplan Project.” A new feature includes the connection to the cloud via Eplan ePulse, which also significantly facilitates mobile working in design and engineering.

An important building block is device data, which is provided on the Eplan Data Portal. What matters here is the quality and depth of the data, something being intensively advanced with the Data Standard.

Cross-project collaboration via the cloud
Using the new Eplan eManage, projects can easily be uploaded to the cloud and managed and shared from there. More specifically, this brings together the worlds of on-premises software and the cloud. Clear access rights via role management ensure data security and provide flexibility for accessing projects. Users of Eplan Electric P8 and Eplan Pro Panel can conveniently upload their projects to the cloud and transfer them to the Eplan Platform for further processing. This is accomplished without the time-consuming sending of project data via email or using an FTP server. And the centralised, clear availability in the cloud also enables all project participants to search quickly for specific content. With Eplan eView, all the changes in a project are centrally available. The advantages are obvious: project documentation is always up to date – along the entire product life cycle and into operation and service scenarios.

High-quality digital device data is a key factor in:

• Processing orders in shop floor management and deriving production orders.
• Controlling automated machine fleets (Rittal Automation Systems).
• Providing information to partially automated workstations (for instance, simplifying wiring processes with Eplan Smart Wiring).

An important component of this method of working is device data, which is provided on the Eplan Data Portal. Seitz says, “What matters here is the quality and depth of the data, something we are intensively advancing with the Data Standard.” Comprehensive, integrated and end-to-end digital data serves as a project accelerator. And don’t forget, the data are consistent and the data transfer is secure.

Seitz continues: “With these optimised processes and increased efficiency, companies can optimise their machine and plant system design processes and sustainably increase the availability of their machines and plant systems. Collaboration among all participants ultimately increases the quality of the data and thus the added value.”

Scalable Digital Twin to Bridge Plant Design.

Emerson today announced the first offering to come from the 2018 alliance between Emerson and AspenTech - a new integration technology that will make it more practical and efficient for organisations to create digital twins for use across an entire plant’s lifecycle. With the new capabilities and expertise achieved through this joint development, process industry organisations can now use data from the standard digital twin created during plant design engineering to easily create a real-time digital twin for training operators and optimising production. This development lowers two of the most significant barriers to digital twin utilisation: total cost of ownership and maintainability.

Emerson is natively integrating its Mimic™ simulation software with Aspen HYSYS® Simulation Software, widely used in project engineering. Combining with Mimic adds real-time process optimisation and training and makes building and maintaining an operations digital twin much easier for thousands of organisations already using AspenTech’s HYSYS software.

“Organisations can now maximise the digital value of their investment by creating a digital twin once during plant design and using it across the lifecycle of their operations,” said Jim Nyquist, group president for Emerson’s Systems & Solutions business. “This makes digital transformation via digital twin more real and practical for the process industries.”

Digital twin technologies are a component of Emerson’s Plantweb™ digital ecosystem, a scalable portfolio of solutions that enable digital transformation, and are increasingly sought-after solutions for organisations looking to utilise energy and materials resources more efficiently to lower costs and increase output.

The Mimic HYSYS Link software includes automated configuration tools that enable bulk data transfer between Emerson and AspenTech systems, reducing integration time and engineering hours. Built-in readiness for virtualisation and cloud technologies in Mimic software make it easier for users to maintain up-to-date engineering and training environments and avoid the large capital expense of creating duplicate physical hardware systems. Organisations can continuously update their digital twins for greater decision integrity and thereby use real-time dynamic models to test performance improvements safely in a cloud-based simulation before deploying at their actual plant.

One of the prime barriers to digital transformation - including adopting a digital twin - is how to scale the technologies for an operating unit, a site, and enterprises. Mimic’s selective fidelity process modelling allows organisations to choose the design detail of their digital twin’s simulation scaled to the organisation’s budget and potential return on investment. Operations that have a foundation of HYSYS models can economically expand their model base to include more of the operation.

The simulation software works natively with Emerson’s DeltaV™ distributed control system or connects into third-party control systems, giving organisations added efficiencies when using DeltaV or the ability to model different areas of their operations that may use different control systems using only one simulation interface.

Helping customers seize €22 billion ($25b) savings!

Emerson has introduced a new specialised framework of services and solutions for digitally transforming the way companies plan and execute turnarounds. This new offering is enabled by the Plantweb™ digital ecosystem and includes use of wireless sensing, location awareness, predictive diagnostics and data analytics combined with Emerson’s turnaround expertise and proven seven-step turnaround process. This new approach will provide scope assurance, schedule assurance and improved labour effectiveness while minimising emergent and discovery work. The result is reduced labour and materials costs of up to 10 percent and shortened schedules of up to 6 percent.

Johan Claassen
“About 25 percent of turnaround projects run over-budget, and more than 50 percent fail to meet targeted schedules - mainly due to discovery and emergent work during turnaround execution,” said Johan Claassen, vice president, Global Lifecycle Services, Emerson Automation Solutions. “We can now provide customers scope assurance across all their asset classes to avoid last-minute surprises during turnaround execution.”

Market research indicates that 60 percent of the turnaround cost comes from fixed process assets such as distillation columns, heat exchangers, piping, and structural supports. Emerson is expanding its capability to provide predictive diagnostics, data analytics, and scope planning expertise to these critical assets. Emerson’s comprehensive strategy is to leverage the investment in automation and analytics used to operate the plant to transform the planning and execution of turnarounds by combining this with deep industry expertise, proven work practices and a broad portfolio of lifecycle services offerings.

On an average turnaround, these benefits could save $3.1 million in labour and materials and shorten the schedule by at least two days. According to Emerson, these savings multiplied across an estimated 8,000 turnarounds performed annually could save customers as much as $25 billion per year in opportunity costs across all process industries worldwide.
Industrial plant workers like these will find Emerson’s new framework of services and solutions for digitally transforming how they plan and execute turnarounds will help to accurately determine scope for a safer and more efficient turnaround.
Other elements of the new framework include:

  • Scheduling early engagement with Emerson’s Operational Certainty Consulting and turnaround experts to perform a discovery workshop.
  • Emerson performs walkdowns using a digital mobile app to digitise the installed base and provide a visual inspection of the asset with report and recommendations.
  • Applying turnaround expertise to optimise budgets and scheduling based on existing resources and production requirements.
  • Leveraging Emerson’s Location Awareness, a new personnel location system within the Plantweb digital ecosystem, to manage safety by reducing labour congestion and inefficiencies of not only employees, but also contractors and temporary workers onsite during turnarounds.
  • The new Mobile Service and Command Centre acts as a central point where all turnaround asset data is monitored and analysed through Emerson’s experts. It also serves as an inventory warehouse stocked with parts. For unplanned needs, it provides a direct factory link to expedite parts for shipping through the Emerson QuickShip programme.

“By providing a consistent, effective, decision-driven solution grounded on a solid digital technology foundation, we can revolutionise turnarounds for the global process industries,” said Claassen, “This empowers customers to reduce cost and schedule, ensure worker safety, and create a path to peer-leading performance, recouping billions of dollars in lost profits in the process.”

IoT/M2M for systems integrators.

LPRS CS have identified systems integrators and service providers as having the greatest opportunity of all company types to deploy, use and generate revenue from IoT/M2M applications. They are the feet-on-the-street with first-hand knowledge of the end use requirements, applications and end users and can therefore leverage this technology to the benefit of all.
Whether they deploy wireless sensors to monitor critical assets that would have previously not been monitored at all or enable end users to gain higher efficiencies by utilising their workforce to attend to priority tasks rather than mundane and often-not-needed routine tasks, the opportunities to add value, differentiate and ultimately add to their bottom line through more sales and/or less cost, is infinite.

Of course there are challenges to overcome for any potential user of this technology.

  • What wireless technology should I use and how can it help me?
  • What type of expertise do I need in house to design and develop such a solution?
  • What back office system should I use?
  • How much will it all cost and how long will it take?
  • What is my Return on Investment (ROI) likely to be?

“We are asked these questions over and over again and so decided to provide a flexible end-to-end solution which can be rolled out quickly and without having to find individual partners for sensors, secure cloud services and control and monitoring software,” comments Nick Pummel, Managing Director of LPRS CS. “This is exactly the same process which led us nearly twenty years ago to create our easyRadio range of out-of-the-box wireless transceivers which still lead the market with easy to use wireless connectivity”

With the bewildering array of products and services being offered from a stand-alone wireless sensor to cloud connected platforms the complexity of assembling a complete system can be daunting. LPRS Connected Solutions (LPRS CS) can now offer a complete package.

Pummel continues, “We believe that IoT should be easy and joined-up and our consultative approach allows customers to prove system concept, refine system elements and deploy without a long design cycle or large initial investment for design and development of hardware and back office systems.”

LPRS CS offers customers a white label (brand-able) one-stop-shop, providing wireless sensor hardware, connectivity and web-based back office, as one simple cost. Their cloud based solution is infinitely scalable and quick to deploy with no long periods between proof of concept and final roll out.

This gives systems integrators and service providers a great opportunity to move into using IoT technology without having to have the in house knowledge of electronics, wireless, cloud computing and more, ultimately meaning more profit for the customer.

The LPRS CS proprietary cloud platform provides secure web-browser access, infinite hierarchal login’s for flexible customer use, an easy-to-use reporting system, a user configurable alerting engine and is secure and scalable.

Typical applications include medical refrigeration monitoring, room temperature monitoring, museum and leisure temperature monitoring, facilities management (monitoring for Legionella and other potential hazards) and in home telehealth.

Open integration group!

Endress+Hauser’s Open Integration Partner Program strives to mitigate risks when commissioning customer plant by ensuring that operators can easily integrate their devices and components into automation systems. To date eight companies are in the program: AUMA Riester, HIMA Paul Hildebrandt, Honeywell Process Solutions, Mitsubishi Electric, Pepperl+Fuchs, Rockwell Automation, R. STAHL and Schneider Electric. These are now joined by Phoenix Contact and Flowserve.

Although today’s communication components (HART, PROFIBUS, FOUNDATION Fieldbus, EtherNet/IP or PROFINET) are rigorously tested, there are still countless ways in which they can be combined and there is a residual risk that minor issues may appear when they are installed on site. “With the Open Integration Partner Program, we mitigate that risk”, says Peter Rippen, Director Strategic Alliances, at Endress+Hauser. “Users can benefit enormously from combining best of breed automation components to an optimal solution for their application.”

The program partners go well beyond traditional testing methodologies by verifying the functionality of specific system architectures in a laboratory environment. “We ensure quick commissioning and start up and save customers resources, time and thus money,” he explains. “Everybody benefits, our customers as well as the automation suppliers as it is so much more efficient to discover any issues to be jointly solved before the equipment is being installed and commissioned in the customer’s plant.”

Reference topologies are the key
The partner program does this by defining reference topologies – exact combinations of automation products that are to be found in a particular industrial application or are favored by a specific customer. The selected components then are installed in a control cabinet and the resulting system is commissioned and tested. All steps are thoroughly documented and any issues can be quickly solved by the partners involved.

After a successful test, the reference topology is published as a joint recommendation, giving customers concrete and successfully validated suggestions for automating their plant. To date four reference topologies have been published with several others in the pipeline.

Strong new partners on board
The two new partners bring with them differing automation know-how and broaden the product and solution ranges covered by the Open Integration Partner Program. “Phoenix Contact is an important partner in many projects and their system products are favored by a number of important customers,” explains Joerg Reinkensmeier, Marketing Manager Open Integration, at Endress+Hauser.

“Flowserve also operates worldwide and their valves and pumps are often to be found working alongside Endress+Hauser measuring instruments.” A stronger partnership brings benefits to all parties, but customers in particular can now expect many more validated reference topologies that pave the way to quick and easy system integration.
